⚙️ Processes and Classification

Based on the manufacturing process, stencils are primarily classified into the following types, with accuracy and cost increasing accordingly:

Process TypeCharacteristics and Applications
Laser CuttingMainstream technology. Manufactured directly from Gerber data files; offers high accuracy (tolerances as low as ±4μm), with smooth aperture walls and a trapezoidal cross-section that aids solder paste release. This process is used in the vast majority of SMT applications today.
Chemical EtchingLower cost. Formed by chemical etching, but with relatively lower accuracy and poorer aperture wall quality. Mostly used for applications with less stringent accuracy requirements or large-pitch components.
ElectroformingHighest accuracy. An “additive” process that can produce nickel stencils with extremely smooth inner walls, offering the best solder paste release performance. However, it is also the most expensive, typically used for ultra-fine pitch applications (e.g., <0.5mm) or high-precision scenarios like wafer bumping.

đź§± Material, Thickness, and Design Keys

  • Material: The most common material is stainless steel, due to its high strength, durability, and flat surface. In specific applications, materials such as nickel or polyimide may also be used.

  • Thickness: The stencil thickness directly determines the solder paste deposit volume. The primary selection criterion is the finest-pitch component on the board. Below are recommended thickness references for some common components:

    • 01005 components: approximately 65µm – 90µm

    • 0201 components: approximately 75µm – 125µm

    • 0.4mm pitch QFP: approximately 100µm – 125µm

    • 0.5mm pitch BGA: approximately 75µm – 125µm

  • Aperture design: To prevent excessive solder causing bridging, apertures are typically designed slightly smaller than the pads (a typical reduction ratio is 5–10%). A critical process parameter is the Area Ratio, which generally needs to be greater than 0.66 to ensure that the solder paste can cleanly release from the aperture walls and transfer to the pads.
